The problem

The PPAP's MSA is born alive and, six months later, it is dead on the floor.

A measurement system is the sum of four things: the instrument (gauge, comparator, CMM, camera), the operator, the method and the environment. The MSA (Measurement System Analysis) proves that this combination can tell process variation apart from measurement noise. Without it, your X̄-R charts, your CpK figures and your control plans are measuring noise instead of measuring reality.

In most plants the MSA is done properly once — at the start of the PPAP, with a new gauge, a trained operator and a controlled master part. And then it ages. Operators rotate, the gauge drifts out of calibration, the master part is replaced, and the study sits in its signed PDF as if nothing had happened.

The quality manager knows it. They know that the real GR&R is not the PPAP one, but last week's. Repeating the formal study by hand, however, costs days of several operators stopping to measure master parts, and the numbers do not add up. So when the IATF auditor arrives and asks for the latest effective GR&R on the characteristic dimension, what shows up is a two-year-old sheet of paper.

The MSA problem is not a shortage of statisticians or of Six Sigma software.   • Edge — for stations where the measurement is taken by a camera (AI vision for dimension, colour, presence/absence). Edge is one more measuring device and it needs its own MSA: repeatability on the same part presented N times, reproducibility across cameras or across shifts. The camera sits the exam too.

What exactly is an MSA, and why does it go stale so fast?

The MSA (Measurement System Analysis) is the study that proves your measurement system — gauge + operator + method + environment — can discriminate process variation. It covers R&R (repeatability and reproducibility), bias, linearity and stability. It is usually run at the start of the PPAP and then ages in a drawer: operators rotate, the gauge drifts out of calibration, the master part is replaced, and nobody repeats the study. The result is an MSA that is alive on paper but dead on the floor, and an IATF auditor who spots it on the first pass.

How does iLEAN assist a GR&R study without stopping the line?

Nothing that architecture does not solve.
