Consumer-goods speed, medicine-grade care — and a SKU changeover every hour.

An OTC line looks like a consumer-goods line in cadence and like a prescription line in risk:

  1. Constant SKU changeovers — ibuprofen 400 vs. 600, pediatric vs. adult paracetamol, cold-and-flu combos with three different actives, the same brand in 10/20/40 tablet formats. Every changeover is the most vulnerable moment.
  2. Allergens in excipients — lactose, gluten, wheat starch, aspartame, sorbitol. EU Regulation 1169/2011 requires them to be visibly declared. A supplier changes the tablet excipient without telling packaging and the old label keeps running.
  3. Retail-ready labeling — the retail chain wants the GTIN/DataMatrix code readable on the first scan. A badly engraved code or a miscoded carton across a whole batch means an entire pallet quietly returned.

The packing manager knows it, but at 200 cartons/minute nobody inspects by eye. The operator has a checklist and a reel changeover every shift. The classic system works 99% of the time. It is that 1% that reaches the shelf — and every time it is a recall, not an incident.
