The problem

The VSM on the wall is a snapshot of last month — and the plant lives in the present.

The Value Stream Map is the most beautiful tool in lean: it draws the value flow end to end, marks the bottlenecks, separates the time that adds value from the time that does not. The method is not the problem. The problem is what it costs to build it and to keep it alive:

  1. Building it takes days. Stopwatch in hand, sticky notes on the improvement-room wall, several people from the lean team measuring cycle times and interviewing operators. Three to five days for a single family.
  2. It is an estimate. The stopwatch measures 20 cycles, not 20,000. The mix on the day it was built is not the mix of the quarter. The gap between the sampled average and what the history actually says can be large — and the VSM hides it.
  3. It goes stale within weeks. The mix changes, the SKU changes, the customer changes. The VSM pinned to the wall is still there, but it is no longer the plant. People look at it and "don't trust it anymore".
  4. Mapping several families is impractical. Nobody has 30 days to map 8 families with a stopwatch. You map the main one, and the rest stays on intuition.

This is exactly the syllogism of the two missing pieces: the data exists in the plant (SCADA measures cycles, MES measures lead time, ERP measures inventory), but it lives in islands, and even if you connected them, there was nobody to operate them into a living VSM. AI brings both pieces at once.
