Kaizen: continuous improvement captured from the floor

Kaizen (改善) is the Lean philosophy of continuous improvement in small steps: every operator, every day, contributes one idea or one adjustment — and the system ensures that idea is evaluated, applied if valuable, and its effect followed via PDCA.

Daily Kaizen vs. Kaizen event

Kaizen has two complementary modes:

  • Daily Kaizen: every operator proposes small improvements in their zone. High volume (hundreds of ideas/year), small individual impact but huge cumulative.
  • Kaizen event (Kaizen blitz): an intensive week where a multidisciplinary team attacks a specific problem. Low volume (5-10 events/year), large individual impact.

Mature Lean plants combine both. Daily Kaizen is cultural — without it, events lose fuel. Events are the visible milestones.

How it fits the IRIS system

iLEAN doesn't replace the method — it brings it into the 21st century.

Every Lean methodology was born to solve an information problem: where stock is, which machine is failing, what changed shift-to-shift. When information is paper, methods are rituals. When it's live data, they become the actual engine of the plant.

Classical method tells you what to measure. The IRIS system guarantees the measurement reaches whoever decides, the moment they decide — without anyone typing it in.

The three capture layers applied: Connect (photo, voice, email, WhatsApp), Edge (computer vision on the line) and Integrations (ERP/MES/SCADA/PLC). On top of that unified information, specialized agents serve the exact context to each person on the floor.

Frequently asked

What people ask about Kaizen

What is Kaizen?

Kaizen (改善) is the Japanese philosophy of continuous improvement in small steps. The idea is that the sum of small daily improvements pays more than large transformation projects. It's the underlying Lean culture.

What's the difference between daily Kaizen and a Kaizen event?

Daily Kaizen: every operator proposes a small improvement in their zone, every day. Kaizen event (blitz): an intensive week where a team attacks a specific problem. Mature Lean plants do both.

How does iLEAN capture Kaizen ideas from the floor without paper?

The operator opens the iLEAN app, photos the problem or solution, records 30 seconds of voice explaining, and sends. An AI agent transcribes the voice, categorizes the idea, evaluates preliminary impact and routes it. If it's obvious, it's applied directly; if it needs analysis, it's escalated.

What happens to ideas that don't get implemented?

They get feedback. The main reason Kaizen programs die is that the operator proposes and no one answers. iLEAN guarantees notification in hours — yes/no/in-evaluation — with the reason. Transparency keeps the culture alive.

How many Kaizen ideas per operator per month is reasonable?

Toyota traditionally aims for 1 idea per operator per month minimum. Mature Western plants typically run at 0.3-0.5/month. With iLEAN — by lowering capture friction — several plants have reached 2-3 ideas/operator/month. The trick isn't demanding, it's eliminating friction.
